Step 1
Rear / Front differential

0028.jpg (23170 bytes) Open the bag with label 1 and put all parts in a plastic or glass bowl.
02190002.jpg (35742 bytes) These are all the parts we need to assemble the 3 differentials.
02190005.jpg (18595 bytes) In one bag without number you will find all bearings, some hexagon tools, a 5.5 mm / 7 mm wrench, grease and some spare self tapping and metric screws.
02190011.jpg (13609 bytes) We build the front and rear differential simultaneously. Mark the front and rear dif case with a sharp object like the tip of a knife.
Take a 8x16 mm bearing and place it on the out put of the dif case.
02190012.jpg (14314 bytes) Put a silicone o-ring in the inside of the dif case and press it flush against the bottom.
02190015.jpg (16719 bytes) Now slide the dif output shaft fully into the dif case. Make sure to use some grease from the white round box on the red marked spot.
Make sure the dif output shaft has no flat spots around the groove that will accept the pin of the drive shaft.
02190021.jpg (14249 bytes) Place on of the 6x15 mm washers over the shaft and press it firmly by hand against the bottom of the dif case.
02190019.jpg (15834 bytes) Now slide a 2.5x13.8 mm pin through the hole at the side of the dif case and align it with the hole in the dif output shaft.
02190022.jpg (16925 bytes) Center the pin so both side are equal length.
02190023.jpg (17394 bytes) Now place the sun gear over the dif output shaft and the pin.
02190024.jpg (14449 bytes) Close the hole in the side of the dif case with 4x4 mm set screw until it is flush with the outside if the dif case.
02190028.jpg (14125 bytes) Put two gears on the 4 mm axle. Then place at each side a 4x10 mm washer.
Make two of those axles.
02190032.jpg (17448 bytes) Now place those two axles in cross pattern with gears and washers into the dif case.
02190027.jpg (13267 bytes) Make sure the crossing of the axles is placed that both flat spots are against each other and both axles are flat on the same surface.
02190034.jpg (17189 bytes) Take the crown gear and place 8x16 mm bearing on it.
02190035.jpg (17405 bytes) Now slide the dif output shaft fully into the dif case. Make sure to use some grease from the white round box on the red marked spot.
Make sure the dif output shaft has no flat spots around the groove that will accept the pin of the drive shaft.
02190036.jpg (20829 bytes) Press a o-ring over the dif output shaft fully into the hole.
02190040.jpg (21592 bytes) Place two of the ??mm washer over the dif output shaft. The kit comes with an optional extra washer to mesh the play inside the differential when finished. First build the differential with two 6x15 mm washers and test if it runs free. If this is not the case remove one of the two 6x15 mm washers and rebuild the differential.
02190041.jpg (18856 bytes) Slide the pin through the hole of the dif output shaft and make it centered at both sides.
02190049.jpg (15987 bytes) Place the black gasket on the crown gear and align the holes.
02190042.jpg (19405 bytes) The place the sun gear over the output shaft and pin.
02190044.jpg (22788 bytes) Place the gear on top of the dif case and align the holes of the gear and the dif case.
02190045.jpg (26106 bytes) Fit four 3x12 mm counter sunk self tapping screws.
02190046.jpg (24386 bytes) Tight them in cross pattern but do not over tight them as this will strip the thread in the plastic.
02190055.jpg (16654 bytes) Now check if the dif runs freely. If this is not the case remove one of the 6x15 mmm washer as mentioned before.
If the dif runs not freely remove the crown gear.
02190054.jpg (17982 bytes) According to the manual the dif need to be filled with grease 70 %............ But there is no difference mentioned between front and rear.
Also the amount of grease delivered in the white round box is not enough for three differentials!
As we are busy with the rear differential we normally use some grease to have a free running differential.
For the front differential you can use grease or go for the optional silicone oil as explained below.
02190052.jpg (16689 bytes) So put some grease on the gears for the rear differential with the tip of a screw driver.
Then close the differential again as described above..
02190057.jpg (24970 bytes) As the whole sequence of building is the same for the front differential you might choose to use silicone oil instead of the grease.
I used 3.000 Cs half filled for the front and a little grease for the rear. If you do not have silicone oil you might fill the front differential 70 % with grease.
02190055.jpg (16654 bytes) Now the front and rear differential are ready.
Check again for free running of the differential.

If all three differentials need to be filled for 70% there is not enough grease with the kit!
